If your running FOSS then my guess is that you will need to update to the last version of 7.x on your current server. Two things you can look at are the GAL config for that domain and to look for the gal account (just search for galsync under users and "view mail") which stores the actual address book thats globally shared to the domain.

Ah yeah I should have said that. We split our outbound and inbound zimbra mta servers so this setting can be lower on the outbound mta.

Did the client change networks? Maybe you were sending from a network/IP that was in the trusted list which allows sending without authing but now your coming from a different IP thats not trusted.
